Thread Consumption Calculation for Garment Factories: The Practical Formula
How to calculate sewing thread consumption per garment accurately — the ratio method, wastage allowance, and worked examples buyers accept.
Why thread consumption matters
Every merchandiser has lost margin because the costing sheet under-counted thread. On a 200,000-piece PO a 5% miscalculation on a $1.20/cone thread is $12,000 of hidden cost. Getting consumption right is the fastest quality-of-costing win in an apparel factory.
The ratio method (industry standard)
Consumption per seam = Seam length (cm) × Ratio × (1 + Wastage%)
The ratio depends on stitch class and SPI:
- Lockstitch (301) at 10 SPI → 2.5x
- Chainstitch (401) at 10 SPI → 4x
- Overlock 3-thread (503) → 12x per thread
- Overlock 4-thread (504) → 14x per thread
- Safety stitch (516) → 18x per thread
- Coverstitch (605) → 18x per thread
Multiply by number of threads in the stitch (a 504 overlock consumes 4 × 14 = 56x the seam length).

Wastage — the disputed number
- Cut loss at bobbin winder: 2-3%
- Thread ends at seam start/finish: 4-5%
- Needle breaks and skipped-stitch repairs: 2-4%
- Bobbin change residual: 3%
Use 15% as the default and audit monthly against actual cone-out data.
Verifying with a wrap test
Before you commit costing to a buyer, run a wrap test on 10 finished garments:
- Unpick each seam type and measure the removed thread length.
- Divide by seam length to get the empirical ratio.
- Average across 10 pieces.
Any variance above 8% from the standard ratio means either your SPI is off or the operator is over-feeding. Fix the process, not the costing sheet.
