Moisture Management in Apparel Factories During Monsoon Season

How elevated humidity causes shade migration, mildew, and needle-cutting damage — and the 6 controls proven in South Asian factories.

The monsoon problem, quantified

Between May and October, ambient RH inside unconditioned Sri Lankan, Bangladeshi and southern Indian factories routinely exceeds 85%. That is the sweet spot for three failure modes that show up as buyer chargebacks:

  1. Shade migration — wet cotton relaxes, dye pools, and shade blocks that matched at cutting fail QA at packing.
  2. Mildew — visible spotting on packed goods, especially light knits.
  3. Needle cutting — swollen yarns snap under needle strike, producing broken filaments visible only after wash.

Six controls that work

1. Warehouse dehumidification

One desiccant dehumidifier per 500 m² of fabric store, targeting 55% RH. Log RH hourly with wall-mounted data loggers — buyer audits ask for the log.

2. Fabric relaxation under controlled RH

Relax rolls for 24 hours in a 60-65% RH room before cutting. Cutting fabric straight off the container is the single largest cause of shade migration during monsoon.

3. Cutting-room enclosure

Seal cutting halls and run split ACs continuously. Cost: ~$0.02 per garment. Chargeback prevented: ~$0.15 per garment on affected lots. ROI is one monsoon.

4. Interlining bonding — heat and pressure verification

Fusible interlining fails at high humidity when the resin hydrolyses. Run a peel test every 2 hours during monsoon (versus every 4 hours off-season).

5. Packing floor RH < 65%

Use a shrink-wrapped polybag with a fresh silica gel sachet — reused sachets have already absorbed moisture and add zero protection.

6. Container loading discipline

Floor pallets, kraft-paper container liner, silica gel curtains at both ends. Never load a container that has been sitting in the sun with the doors closed — internal temperature exceeds 55°C and destroys elastane recovery.

  • Hourly RH log for fabric store, cutting hall, packing floor
  • Fabric relaxation log per roll (in/out timestamps)
  • Fusible peel-test record
  • Container loading photo with silica placement

What humidity level is safe for cutting and sewing?

55-65% relative humidity. Above 70% RH cotton fabric gains up to 3% weight, distorting cut panels and increasing sewing tension. Below 40% RH synthetic fabrics generate static that jams overlocks.

How long does it take mildew to appear on packed garments?

48-72 hours if internal carton RH exceeds 75%. Silica gel alone will not save a poorly ventilated container — pre-shipment moisture checks are mandatory.

Do we need to re-inspect after monsoon storage?

Yes. Any lot held longer than 5 days during monsoon must undergo a 100% shade and mildew re-inspection before shipment — buyers will chargeback otherwise.
