Leg Twisting Defect in Trousers and Denim: Root Causes and Fixes
Leg twisting is a fabric-geometry problem, not a sewing defect. Skew, torque, and the 3 process controls that eliminate it.
Why leg twist is expensive
A twisted leg is visible when the wearer stands still. It triggers store returns, mid-season buyer chargebacks, and — for denim brands — full-shipment rejections. Unlike a broken stitch, it cannot be repaired.
The physics: what "twist" actually is
Cotton yarn is spun with a natural twist. During weaving, that twist is held in tension. During wet processing (dyeing, softener application, tumble drying) tension releases and the yarn tries to untwist. If both warp and weft twist in the same direction, the fabric rotates diagonally — spirality — and the cut trouser leg spirals around the wearer's calf.
Spirality is measured by marking a 25 × 25 cm square on greige fabric, washing 5 times, and remeasuring the diagonals. Any distortion greater than 3% will show as leg twist.
The three root causes
1. Yarn twist imbalance (70% of cases)
Single-ply Z-twist yarn in both directions guarantees spirality. Fix at yarn selection: use plied yarn or alternate S/Z twist bands.
2. Off-grain cutting (20%)
Even balanced fabric spirals if the marker is placed off the true grain. Bow and skew audits on every roll are non-negotiable — pass criteria ≤2% bow, ≤3% skew.
3. Uneven finishing tension (10%)
Dyed rolls stored for weeks under uneven tension acquire torque. Sanforization must be applied within 7 days of dyeing.
The 3 controls that eliminate it
- Yarn spec — plied yarn or engineered S/Z alternation. Confirm on the yarn contract, not just the fabric spec.
- Roll-by-roll bow/skew audit — reject rolls above tolerance. Cost of rejection << cost of chargeback.
- Cutting marker aligned to fabric weft grain, not to the roll edge. Selvedge stretch fools cutters into off-grain layouts.

What is the acceptable spirality limit?
